Wow what a detailed problem report.

I'm sorry that I can't solve your problem for you, although I do smell a
wild pointer somewhere that may be screwing with you malloc internal
tables and then it crashes in malloc.

Whenever I get problems like this I use a memory allocation library to
help find wild pointers and wierd things.  I use a slightly modified
version of a package called ZFortify which I think is really good, and
just a few days ago there was a post here about MSS which after a quick
look looks very good too.

I bet if you used something like this you answer will jump right out at
you...
